They're actually made of thick card stock, not cardboard. I imagine they just go through some kind of special printing process like big signs one might see in a store.
Does anyone know the airdate (or at least the week's theme) of the one time last season where a contestant actually solved on Free Play? All I remember is that it was a black girl in the blue position.

I can imagine the wedges used to cover up the values for the nighttime shows back in the 80s were made of the same material as the prize wedges, and I've seen pictures and videos of the templates being assembled with the nighttime values already put on. I'm sure they're put on the same manner as the prize wedges as well.
Now speaking of misplacements, besides the $600 misplaced on May 5, 1986, Gradyz033 told me about another misplacement that occured during the mid 80s where the yellow $500 used to cover up the red $300 in round's 2 and 3 covered up the red $200 next to the Lose A Turn in round 3.
Another thing I wanted to ask was that I thought I've seen some annuities on some 1988 syndicated episodes worth $100,000. Does anyone also recall these or could I be mistaken?

I DO remember GSN reruns of that era having an annuity as a prize, but I have forgotten the amount. $100,000 also seems very high, even now.

I've seen them too. Most offered on Wheel back in 1988 were $35,000. Now I know the issue with taxes. Were players taxed on the annuity? If they weren't, no dobut I'd take a $35,000 annuity over the $25,000 cash.

What is currently the distribution of the amounts/prizes in the bonus envelopes? (That is, how many $30K, $35K, cars, etc.?)

We don't know for sure except for the obvious fact that there is only one of the $100K/$1 Million.
Here's my theory of the distribution:
8 of $30K 4 of $35K 3 of $40K 3 of $45K 3 of Car 2 of $50K 1 of $100K/$1M

Based on the fact that about half the bonus wheel was $25,000 when it was introduced and also upon the extremely high rate of $30,000 appearances, I'm speculating it's more like this:
12 of $30,000 3 of $35,000 2 of $40,000 2 of $45,000 1 of $50,000 1 of $100,000 3 of Car

For the new amounts during Big Money week, how is the distribution affected?
I'm guessing just one each of the new values with each one replacing one of the $30K's?

Since we don't know the regular distribution and only see five envelopes in a given week, it's hard to say. Now we did see a $40,000 this week, but I wonder if the 45 or 50 might have gotten benched... we do have a budget to preserve after all.

Contestant Rhonda correctly solved the R2/PP "A VISIT FROM LADY LUCK" with only the D, Y, C, and K missing.

Something I've wondered and noticed quite often, mostly on $100k wins...after congratulating the player(s), Pat walks off camera while the family (if there is any) comes out. Where does he go and what does he do? I've assumed it was to get the players total, but it's only an assumption.

BIG BASH was indeed from a New Orleans show (November 14, 2005).
RISKY MOVE was from February 6, 2006 (Sweethearts Week) in Florida.

According to the History Wiki, the episodes aired May 6-24, 2002.
No luck on finding a tape date but I would guess March-April, allowing a month or two for post-production.
